Is there any major assembly required?

My hat's off to those who say it only took 30 minutes to assemble. The instructions are pictures only, no words. You should spend 15 minutes just laying out the parts and going over the "instructions". There are 7 types of fasteners (screws, nuts and bolts) and 24 assembly steps. Some of the screw holes did not line up between parts so I had to get out the power drill. I think I'm fairly competent and it took me a solid 2 hours. If you don't have an electric drill/screwdriver and have never put together something similar, expect it to take longer. Amazon charges $99 for assembly, which should give you an idea how easy it is.

I've noticed that my smoker gets too hot - the chips catch fire, and the internal temp of the cabinet reaches 500 degrees or more. How to fix this??

The unit will require full cleaning the interior. Presoaking your chips will raise their ignition temperature. Ensure the burners are clear and burning an even blue flame.

Can you use charcoal on this one

This is designed for propane use only.

can this smoker be coverted to natural gas?

No, no Masterbuilt smoker should be used with natural gas, as they are specifically manufactured for use with propane.
